Tony have you considered covering the air box in the silver race tape, demon tweeks stock it. A lot of the serious gsxr power hunters cover the air box top and bottom with it to help insulate it from the heat, you could test it on a hot summer day with a simple reptile temp probe stuck in it. So, the C-clip has nothing to seat into? What about using a Dremel tool (rotory tool) and use a cutoff blade and make the groove where the C-clip goes a little deeper. Then, squeeze the existing C-clip, so it has tension when fitted. Would this work? I did have a try at this and spent hours with a ...

How about another option... If you mounted a disc onto the inner face of the cover it would prevent the sprocket from moving out. Something like teflon or hard nylon would be hard-wearing enough, I would have thought, as it would be lubed with chain lube. This idea i do like... on the sprocket cove...

Rather than buying a full on welding kit, why not try one of those welding rod things that only require a blowtorch to use. The thing's benny recommended. Seb, what is the washer for? The std bike won't have one on (Well my 200 doesn't ), so not sure what it was on for or why you want to put one on again? Its because the previous owner had used the bike with out putting the Circlip in place to hold the sprocket / stop it from moving left on the shaft...

If you weld the shaft it will make it soft, use a carbide drill if you need to drill it. thinking on i wonder if there are any small bar end type bolts i could put inside it that expand when you tighten them? only problem is there is only about 30 - 35 mm of length it can fit down

Sebb why not drill a thin hole through the shaft at the end and stick a split pin through it? Sent from my GT-I9505 using Tapatalk 2 I've thought about it bud but its seriously very hard stuff mate, plus id have to take the engine out, it took 4 hours just to remove the rear wheel spindle the other...

If you've never welded before I wouldn't even attempt it, but for something like that I'd rather replace the shaft, sorry! Well thats not a very can do attitude... Its had a washer welded in place before to hold the circlip in place before being removed to put another sprocket on. no other option a...
