Lost track now.
Have you fitted a replacement Reg/Rec?

Cause it sounds as though that's stopping the battery charging, once you're out of juice all you'll get is a click.
It's not falling off, it's an upgrade opportunity.

Yes, fitted replacement R/R and tried one other.
When the bike runs, it charges fine.
Battery is fully charged and wont even turn over with a booster.
The strange thing is the voltage drop dramitically when the button is pressed.
Take your finger off the button and the voltage returns to normal.
Just seems the starter motor is draining all current.

Mmmm.
Assuming that the lead from the solenoid to the starter is ok and not shorting anywhere, seems like you have a short on the wiring from the solenoid to the starter motor. The only place this is likely to happen is where the bolt goes through the body of the starter motor.

This would have to be intermittent, as otherwise you'd never start it.

So I'm thinking about the little fibre washers and sleeves that keep the bolt from touching the body of the starter.

You could put a meter across the bolt and wiggle it about a bit, with the ignition off and the other probe on a ground.

Hold on, just had a thought- have you replaced the lead?
If not, it might be burnt away and not able to carry the current.
Check this by clipping on a jump starter lead between the solenoid and the starter motor bolt.

It won't have a great connection either end from those clamps, but should show whether the lead is actually the culprit.

Thanks for the reply Tony.

Well the starter motor terminal wasn't in good shape, so off it come!

Stripped it apart and cleaned it up and checked that all was well.
Fitted all back together with a new bolt and a few nuts, insulating washers were in good shape so re-used them.

Fitted back to the bike, and started straight away without hesitation!

So hopefully all is cured, really need a new rubber cap for the terminal, but its all copper greased up for now.

Let testing commence over the next few days...

Result!
However copper grease may allow some current leakage to the body of the starter, suggest you replace with Vaseline once your boot arrives.
I seem to remember that boots designed for covering the brake line banjo at the exit form the front brake reservoir are a similar design and size, if you can't get a direct replacement part this might be a way forward.

Yup the copper grease is just a smudge to protect it from the elements until i get a rubber boot.

I will have to have a look at the rubber boots for the banjo connections, cheers.
Can never remember my storms having them.

Yes sure am relieved, was doing my head in for a while.
And the starter motor sure spins up and you can hear the wizz, a sound that i havnt heard in a while and forgotten about really if you know what i mean.
Has never started so good straight away on the button for some time. lol. :)

Well over the last 48hrs 'ish all is well. :)
Left the bike out last nite in -2c temps.
Started straight away on the button! 8)
