So, the C-clip has nothing to seat into? What about using a Dremel tool (rotory tool) and use a cutoff blade and make the groove where the C-clip goes a little deeper. Then, squeeze the existing C-clip, so it has tension when fitted. Would this work?

I did have a try at this and spent hours with a shityy little saw going at it sawing a bit and then turning the shaft and then sawing a bit then turning etc

problem i had was having a circlip that would fit over the shaft but be tight enough to fit in the grove

the bar end plug expander still sounds like the best idea........ even if you have to space out the sprocket cover........ or remove the sprocket cover.

fill the hole in the centre with chemical metal
then drill a small hole for a self taping screw and a round plate

Is it deep enough to fill and screw securely?

DO NOT TRY THIS AT HOME!

I would put it in top gear, run the engine and use a hacksaw on the spinning shaft to deepen the slot till a circlip would hold properly.


But then I am a nut with only 3 fingers left.

What chemical metal would you recommend mate? Hole diameter is 8.5mm and around 35mm deep

Wow !!!!!

Loctite Metal seems like bloody good stuff, I must remember that one. I'm a little disappointed in the JB weld, I thought that would be one of the better ones. I would like to see similar tests done with different metals for example Ally versus steel. Also I wonder how heat would play a part in durability.

I think poster has made up his mind but if not

Drilling that transmission shaft is very doable Asmus tapping it.

Then make a bolt and shouldered washer to retain the sprocket.

On the other hand
39 seconds with my welder and it would work as well

drill and tap 4mm and lock tight in place.
