Cant seem to sort this, have tried
calipers inc pistons
discs
head stock bearing
bled the system endlessly
master cyl seal kit
have even put different forks on,
all to no avail
your thoughts are appreciated

I take it you've tried swapping all the mentioned parts & it still pulses at the leaver?
Sounds odd that it's still doing it, but if you still feels pulsating my next step would be to get hold of a DTI (clock dial gauge) & start measuring things up
You can try cleaning the bobbins on the discs like Watty mentions.

Had the wheel off and rigged up on a balancer for wheels, the discs fly straight, if a little thin at just under 4mm

Just as a slightly random suggestion, how about undoing one disc, rotating it 180 degrees and bolting it back up? That way if there is some sort of synchronisation between the discs now that causes pulsing, you might eliminate it. No idea if that would work, but it won't cost anything.

Have you checked there's no play in the front wheel bearings by hold the wheel at 180* with each hand and rocking it

I'm assuming the front wheel spindle is straight

Running the disc's off-set is worth a try, as Cadbury64 suggested,

If everything is square and true. And you can be sure of that then it leads to a fluid issue. What system are you using?? Standard with splitter over the mudguard or race setup with singles to each caliper?? If using the splitter it could have an airlock in it..

I had mine painted and then scrapped the paint off were the disc bolts on so it had no paint squashed between it
